What is the smallest OpenXSensor vario one can build?
Which Arduino can be used?

For the smallest, design a PCB with the Atmega 328P and crystal, and piggy back the sensors on it. This was what I did. but mine also does read the individual cells..
Otherwise, I believe the arduino pro mini is the smallest you can get.

Vario and current.

I miss a crystal and a simple way to flash the firmware.

Way to flash is there as he said. Why do you want a crystal?
